Most buying advice skips that order. It ranks brands, quotes print speeds measured on two-inch address labels, and treats every "wireless" claim as equivalent — even though a Bluetooth radio used only to configure Wi-Fi is not the same thing as a printer that accepts a print job over Bluetooth. How Shipping Label Printers Work

Nearly every dedicated shipping label printer is a direct-thermal device, which means it forms an image by heating a chemically treated label rather than laying down ink or toner. The printhead presses against heat-sensitive media and darkens it line by line. There is no ink, toner or ribbon to replace — the only consumable is the label stock itself. The alternative process, thermal transfer, works differently and only matters when a label has to outlive a parcel's journey; it is covered in step three.

The physical split that decides most purchases is print width. A standard parcel label measures 4 × 6 inches, or 101.6 × 152.4 mm, and a printer needs roughly 104 mm of imageable width to reproduce it without cropping. That is the 4-inch class. A parallel market of 2-inch printers — narrow tape and small-label machines — produces address, postage and product labels, but cannot output a carrier label regardless of which driver is installed.

Two mechanical details separate a frustrating printer from a reliable one. The first is media sensing: gap sensors read the spaces between die-cut labels, black-mark sensors read registration marks printed on the liner, and both depend on calibration. Running the printer's calibration routine after changing stock is the single most effective fix for skipped, doubled or half-printed labels. The second is how print speed is quoted. A figure such as 150 mm/s describes how fast the mechanism moves media — at six inches of label, roughly one label per second in theory. It does not describe end-to-end throughput, because rendering the PDF, sending it over a network or through an app, and peeling the finished label all add time. Published labels-per-minute figures often use small address labels as the test, so they should not be read as 4×6 throughput on a platform like eBay.

Step 1 — Start With Label Width

Before comparing resolution, price or brand, confirm that the printer's maximum print width reaches a standard carrier label. The arithmetic is simple: a 4×6 in label is 101.6 mm wide, and most 4-inch printers quote a maximum print width near 104 mm, which leaves the small margin shipping software expects.

Step 2 — Choose 203 or 300 DPI

Resolution is the specification buyers overpay for and underthink. At 203 dpi a thermal printhead lays down roughly 8 dots per millimetre; at 300 dpi, roughly 12. Smaller dots allow smaller barcode modules and finer text, but the benefit only appears when a label actually contains fine detail.

For ordinary 4×6 carrier labels, 203 dpi is the industry default, not a budget compromise. Courier addresses, tracking numbers and standard linear barcodes do not demand photographic detail, and both FedEx and USPS define thermal workflows that treat 203 dpi as sufficient. UPS documentation specifies 300 dpi only for its laser and WorldShip printing path — it does not set a 300-dpi minimum for all thermal labels.

300 dpi becomes genuinely useful when the same printer also handles very small SKU and FNSKU labels, when 1D or 2D codes are physically small or dense, when labels are routinely downscaled, or when regulated information has to fit into a tiny area. The myth to discard is that 300 dpi automatically makes carrier labels scan better. On a correctly generated 4×6 file, label size, print density, quiet zones and calibration matter far more than the extra dots. Buy 300 dpi because your label content is dense, not because the number sounds safer.

Step 3 — Direct Thermal or Thermal Transfer

The two thermal processes look similar on a spec sheet and behave very differently on a box. Direct thermal darkens heat-sensitive media and consumes no ribbon; the label is inexpensive and ideal for a shipment that only needs to survive transit. It is also vulnerable to heat, prolonged sunlight and abrasion, and will fade over long storage. Thermal transfer melts ink from a ribbon onto the label, producing output that resists heat, chemicals and handling far better.

Ribbons come in three families, and the chemistry has to match the label material. Wax is the economical choice for paper labels in low-abrasion settings. Wax/resin suits coated paper and matte synthetic stock that needs more resistance. Resin is the durable option for synthetic media exposed to abrasion, moisture or temperature extremes. A ribbon also has to be wide enough to cover the printed region, and thermal-transfer models cost more to run than direct thermal because every print consumes ribbon.

For a seller printing disposable 4×6 carrier labels, direct thermal is the correct default — choosing thermal transfer adds ribbon handling and consumable cost without improving a label that will be peeled off and discarded. Thermal transfer earns its place for warehouse, freezer, chemical-resistant and long-life product or asset labels.
